High-Density PA6 Bristle Block Mold Project
How a 50 × 50 × 40 mm machine component with more than one thousand slender pins was reverse-engineered, analyzed and tooled for repeat PA6 molding.
Customer identity and commercial details have been intentionally anonymized.

Project Overview
Reverse engineering a flexible pin field without a production-ready 3D model
The project began from a physical sample and dimensional requirements. The component’s dense array of long PA6 pins made wall-thickness transition, venting, release and deformation the core engineering risks—not the external block size alone.
Geometry Drives the Mold Strategy
The risk was concentrated in the pin field, not the outside dimensions
Every slender feature behaves as a narrow flow path, a potential air trap and a flexible ejecting element. Repeating it across the whole part multiplies the effect of small draft, venting or cooling errors.

DFM & Mold Engineering
The tool specification was built around heat removal and pin-field stability
- Input: physical reference sample plus agreed dimensions.
- Material: PA6 selected for the production component.
- Mold steel: S136H for the main tool components.
- Thermal control: beryllium-copper inserts used where rapid heat transfer was important.
- Cavity: single-cavity layout for controlled filling and process stability.
- Design life: tooling planned around a 500,000-shot target.
Tooling & Manufacturing
Thousands of repeated features made electrode and venting discipline essential
The dense pin field required repeated precision operations and careful fitting. Processing evidence and DFM findings were retained so sample behavior could be traced back to draft, wall transition, venting and ejection decisions.

- 01Sample digitization
The physical part was measured and converted into a manufacturable product model.
- 02DFM risk review
Gate, parting, ejection, thickness, draft and likely deformation were documented.
- 03Precision machining
The pin field and supporting mold geometry were produced through repeated machining and EDM work.
- 04Trial molding
PA6 samples were checked for complete filling, release, pin straightness and base flatness.
- 05Tool delivery
The production mold was protected, crated and shipped after sample confirmation.

Project Outcome
The first delivered tool led to a second related mold order
The original PA6 bristle-block mold was completed and shipped after sample validation. The customer later returned with a new physical sample for another similar mold, providing practical evidence of confidence in the engineering and delivery process.
Repeat-Order Evidence · Customer Anonymized
The strongest endorsement was a second related mold inquiry.
Documented project record · No invented customer quotation
A new physical sample arrived for another similar tooling program
After the first high-density PA6 tool was validated and delivered, the buyer returned to discuss a second model—stronger evidence than a generic testimonial.
